Custom Medical Grade PETG Injection Molded Box for Laparoscopic Trocar

This custom medical grade PETG injection molded box is designed specifically for laparoscopic trocars, endoscopic instruments and other Class II/III surgical devices that require rigid, durable sterile barrier protection. Unlike thermoformed blister trays, this injection molded box features thicker, more consistent wall thickness, stronger structural rigidity and precision-machined retention features that hold your trocar firmly in place during shipping, sterilization, storage and point-of-use handling.

Manufactured from medical grade PETG Eastar 6763 in our Class 10000 (ISO 7) certified cleanroom, each box is engineered with a uniform sealing flange compatible with heat sealing to Tyvek 1073B/1059B/2FS lids, PET lids or aluminum foil lids to form a complete sterile barrier system (SBS) per ISO 11607 standards. All materials are validated for EO, gamma and e-beam sterilization with no discoloration, brittleness or dimensional change, and we provide full documentation for FDA 510(k) and EU MDR regulatory submissions.

Injection Molded vs Thermoformed Packaging

For heavy, sharp or high-value surgical instruments like trocars, injection molded boxes offer significant advantages over standard thermoformed blister trays:

Feature Injection Molded Box (This Product) Standard Thermoformed Tray
Wall Thickness Consistency Uniform 1.0-3.0mm throughout, no thin corners Variable thickness, corners and deep draws can be 50% thinner
Structural Rigidity High rigidity, resists cracking and deformation under load More flexible, can crack or deform with heavy/sharp instruments
Feature Precision Tight tolerance snaps, undercuts and complex retention features Limited to draft-angle friendly features, no undercuts
Impact Resistance Superior impact resistance, ideal for shipping heavy instruments Lower impact resistance, more prone to shipping damage
Tooling Cost Higher upfront injection mold cost Lower upfront thermoform tooling cost
Best For High-volume, high-value, heavy or sharp surgical instruments Low-volume, lightweight, simple-shaped devices

How Customization Works

1

Design & DFM Review

Send us your device dimensions, drawings or samples. We provide free DFM feedback for injection molding, material recommendation, mold flow analysis and quote within 3 business days.

2

Mold Manufacturing

We design and manufacture precision medical grade injection molds with proper cooling, venting and ejection. Mold flow analysis ensures uniform wall thickness and no voids or sink marks.

3

Prototype & Validation

We produce 50-200 prototype samples in cleanroom for fit testing, sterilization validation and regulatory submission. We support all IQ/OQ/PQ and mold validation activities.

4

Mass Production

Full production runs in ISO 7 cleanroom with automated injection molding, in-process quality inspection and full batch traceability. We can also heat seal lids and pack into cartons.

Quality & Compliance

All our medical grade injection molded packaging meets the strict requirements of biocompatibility, aging, sterilization, bioburden and particle control for medical device packaging:

  • Biocompatibility: ISO 10993 certified materials, non-cytotoxic, non-irritating and non-sensitizing

Frequently Asked Questions

Q: What is the minimum order quantity for injection molded medical boxes?

A: The standard MOQ for injection molded medical packaging is 10,000 pieces per order, due to the higher upfront mold cost and production setup. For prototype validation runs, we can produce 50-200 pieces after mold completion. For high-volume annual orders, we offer tooling cost rebates and per-unit pricing discounts. If your volume is lower than 10,000 pieces, we recommend our thermoformed blister tray option with lower tooling cost and MOQ.

Q: How long does it take to make the injection mold and get first samples?

A: Standard medical grade injection mold manufacturing takes 3-4 weeks from design approval, including mold design, CNC machining, polishing, assembly and first shot testing. After mold completion, we can produce 50-200 prototype samples in 7-10 working days for your fit testing and validation. For complex molds with multiple slides, undercuts or hot runner systems, lead time may be extended to 4-5 weeks. We provide regular mold progress updates with photos throughout the manufacturing process.

Q: Can you provide mold validation and regulatory documentation?

A: Yes. We provide complete mold validation documentation including Installation Qualification (IQ), Operational Qualification (OQ) and Performance Qualification (PQ) reports, first article inspection (FAI) with full dimensional inspection, mold flow analysis reports, material certificates, ISO 10993 biocompatibility reports, sterilization validation support and cleanroom monitoring records. All documentation is provided in the format required for FDA 510(k) and EU MDR technical file submissions, and we can support your notified body audit with additional documentation as needed.

Q: Can you heat seal lids to the injection molded boxes and deliver complete sterile barrier systems?

A: Yes. You can order boxes only, or we can heat seal matching Tyvek, paper or foil lids to the boxes in our cleanroom and deliver complete pre-sterilized sterile barrier systems. We use validated heat sealing processes with seal strength verification, dye penetration testing and bubble leak testing per ISO 11607. We can also include lot number, expiration date and UDI marking on the lids if required, and pack the finished boxes into cartons ready for sterilization.
